This will keep you from cutting to far down when removing weld marks in the future step. Looking at back end of muffler, find the factory weld marks. By using a drill, Dremel or Grinder, cut of factory welds, but be careful not to cut to far down and damage the muffler can. Use your black muffler cap as a guide on how far down to cut. While holding muffler can, use a rubber mallet and lightly hit the tip to help loosen the factory muffler insert.
If baffle does not loosen make sure you have cut out the welds all the way. A flat file may be used to break the bond. Use punch or screwdriver facing end at angle and tap baffle out using holes where spot welds were, once baffle moves out a little use awl in rivet holes to lever it out then pull remainder by hand.
You can test fit new baffle and put cap on to check fit at this time. Unwrap packing and copper wool from stock baffle and wrap copper first on new baffle. Wrap thin OEM fiberglass wrap from original baffle around new baffle. Wrap in an angle to cover entire baffle and packing and secure with Teflon Tape. Next use new Vance and Hines packing around new baffle. Wrap Long ways to cover upper part of baffle. Use Teflon Tape to hold packing material in place.
Insert new wrapped baffle into sleeve. Make sure the tip of the screw driver is pushed against the top of the baffle. Using a rubber mallet or hammer, slowly tap the top of the screw driver. If you feel the screw driver has gone through the metal plate of the stock baffle, move the tip to a new location and start to tap again. This will take a lot of taps to get the baffle to slide down. Be patient. If you don't see the baffle slide down after a while, make sure you completely removed the welds.
Pull the stock baffle out. Be careful not to damage the OEM packing material. Using the provided rivet, seal the hole you drilled in the back of the can. Be sure to squeeze the handle of the rivet gun slowly to insure you have a tight seal. Insert baffle into the aluminum plate as seen in photo below. You can use WD40 to help side the plate down. Make sure the letter printed on the plate is face up. The angled part of the baffle goes toward the high point of the plate. Lay the end cap face down on a towel as seen in the photo below.
Insert baffle and plate into end cap as seen in photo below. You will complete this step to help align baffle. Use provide screws to hold baffle and plate in place while you cover with packing. Trim the copper mesh to the top of the baffle as seen in photo below.
Using the safety wire, make 2 bands to hold the packing in place as seen in the photo below. Remove the baffle from the end cap. Be sure the baffle plate does not slide down the baffle. This will throw your alignment off. If the baffle does move, reinstall in the end cap to realign. Install the baffle and plate into can as seen in photo below.
